I know it was discussed many times before, but as I do not do DVD's I can't help this fellow.
Can you list here in short the workflow of getting an HD 50i AVCHD (~120 min) project to a PAL SD DVD that will instant play with no menu (if possible) in an 87 years old man DVD player (god knows from when...). Using VSX7 / X8 tools?
What to render to ? field order? or frame based is better for today TV's? ~120min is ~6000K data rate?

It's difficult to give a definitive answer, as if the video has a lot of fast moving motion using a 6000 data rate will still lead to a larger video than a static head-shot of a talking person.
I think you'd be closer to 4,000 anyway for 2 hours of mixed video, it will also depend on what audio format you choose and of course the bitrate for that. LPCM is a much larger file than ac-3. So you'd want to choose ac-3, maybe 192 and you might be able to stretch to 4500 for video.
Field order would depend on what order there might be on his original video file.

There is no foolproof way, just a recommended procedure……..
You need to convert the Avchd to Mpeg2, then use that to burn a disc.
The frame order will be same as original, that is Upper Field.
For 120 minutes video the data rate should be approx 4000kbps variable + Digital Dolby audio, that should create a file at 4.3 Gb to fit the disc.
Then new project, share create Disc DVD – add Mpeg2 – deselect Create Menu

Short report,
Got a call from the fool, DVD was delivered to the costumer and proof OK.
The 105 minutes MPEG2 was encoded ~5500K and AC3 at 224K with plenty of room left.
