What format do you recomend exporting AVCHD files to that will result in the smallest file with the best video quality?
What I've found is that Zune MPEG-4 640x480 seems best, but this format is only in X2 not in later versions.
I can continue using this but if there's something "better"....I like to know about it.

Well if your source files are Avchd then they are 16:9 ratio.
640 x 480 is 4:3 ratio, so you must be loosing some of the frame content, or your videos are distorted.
I use 1280 x 720 as a HD frame size, if you want small then try converting to Flash.
You will have to use Make Movie Templates Manager to create a FLV template.
I have a few clips on YouTube with a short description as to what format they were made, some of them anyway. Flv, Mpeg2, MP4, H264
Some are very big others small.
If you want to compare quality you should play the video on full screen.

How large should a 3 min video be once it's converted from avchd to the uploaded format.
I tried the WMV HD 720 format and the file was 45mb!

The file size you give for 3 minutes is to me very small. I rendered a WMV HD 1280 x 720 and it was 140Mb for X4 and 95 Mb for X2. (one minute) However a 4:3 did produce similar sizes………..
Can you confirm which profile you chose to create the 45 Mb file?????????

It depends on the type of file I create some are similar sizes others WMV are much larger using X4.

I have just tried Mpeg4 at 1280 x 720 x 30 H264 this produced a file at 33Mb
Render times were good. I seem to prefer this option.
AVI Microsoft MPEG-4 Video Codec V1 again to 1280 x 720 produced a file of 34 Mb (seemed to take a little longer to render)
Zune codec
By the way I noticed the Ulead - WMV Zune 640x480 High Quality within the profile list of WMV using X4
This produced a file of 14 Mb, but used 4:3 aspect ratio not 16:9
However I was able to play using VLC in 16:9

source files affect final render size to WMV HD 720

As I mentioned I am having some issues with file sizes, all I have left is the type of source files, are they affecting the rendered sizes.
1 / I used the libraries video samples as my source files (3 minutes) then rendered to WMV 720 HD. the video file was 51Mb, now that compares with your results.
2 / I changed the source files and used my Photo-Jpeg 1280 x 720 HD, again 3 minutes.
The rendered file is now a massive 460 Mb
Now I can imagine that the source files will affect the render times but never thought that they would influence the final size to such an extent.
3 / I have a few other HD samples MTS 1920 x 1080 H264 files, so I rendered 3 minutes with a file size of 255Mb
Do you have access to HD video files, if so can you create a WMV 720 HD. just to prove I’m not going mad.
