I have produced a video using MPEG-2 format which is 2.5 GB in size and I have added commentary on the video via a microphone (wav file). When I burn it onto the hard drive it crashes Ulead when it reaches 53% on the 'Converting video of the title' If I remove the wave files (6 in total) it completes the burning process with no problems. I have done numerous DVD's previously using the microphone and it has been trouble free.

24 bits, 720 x 576, 25 fps
Lower Field First
(DVD-PAL), 16:9
Video data rate: Variable (Max. 8000 kbps)
Audio data rate: 256 kbps
Dolby Digital Audio, 48 KHz, 2/0(L,R)

The first thing I would be doing in your place Gareth would be to remove the wav files one at a time and see if I could burn a file with one of them missing - if I could burn with one of the wav files removed I would redo that one sound file, it is possibly just a glitch in the one wav file.
There is no need to burn an actual DVD to test - when you get to the final burn process do not insert a disc and untick "Burn to Disc" - but put a tick against "make DVD folders" - once you have a folder which works you can just copy it to a DVD.
