Well, what a weekend. It turns out it was a combined problem:
Our newer DVD player is broken (haven't used it for a little while), won't recognise commercial discs either.
I think the source video has a fault. I committed the unpardonable sin of mving the mpeg file, and I think this sometimes stuffs things up.
My ten year old son found the problem when he turned up the volume full bore, when playing on the old player. Right at the highest point you could hear the audio!
Even on cyberlink and VS11 running on XP - still same fault.
Finally for some reason, if I set the audio on Dolby 3/2 (surround sound?) and not just Dolby two channel - there is the audio clear as day!!
Thanks for all your help, it did help me eliminate and focus more on the probable source
